The 2005 S2R800 I have has non adjustable Showa forks with a 50mm top and 53mm bottom clamp.  I have the option of buying a set of never used 2005 749 fully adjustable Showa forks with a 53mm top and a 53mm bottom clamp.  Obviously they wont fit without some modification.  It seems my options are to have the present top clamp I have machined out 1.5mm or replace it with something.

What have other people done and what is the best route to go.  Is there a top section of a triple available that will just bolt on?  Is this a waste of time and $$.

IMO machining the top triple is not a good idea since it's a cast Al piece, which has a tendency at developing small cracks during machining. Especially when removing 1.5mm of material.

your other option is to source both top and bottom triple from a 749. also get the clip ons since the top triple will not have the holes for the handle bar mounts.

trade the 749 forks for 50/53 showa units...

Lots of people have done this. 

You'll need to bore the top or get a 53 mm triple.  Speedy motos makes them, and Cycle Cat did.  There's been some talk here of it.  For future reference, a quick search never hurts. 

Also your Monsters lower Trip is 54, not 53 - so you need a shim

IF you can get the forks for a good price, it's a really good upgrade over the stock forks.  And though most folks opt for engine mods to go faster, superior suspension is prbably wiser money spent, and can potentially make you faster by the virtue of the bike performing better.

I also have access to a 916 triple tree.  Will this fit the monster and does anyone know if the fork tubes from the 916 are 53mm?

it wont mate up to the forks and center bearing...
