Ok, as promised, here is the little monster I picked up for my wife may.

so....yeah, needs alot of work. I have no problem with that. I do need to get a haynes manual before anything. but, yeah, going to be putting back to near stock as soon as financially possible. Needs alot of stuff. I am getting a low seat from a member here, and possibly a couple of other things. I dont like the exhaust, and looks like the PO welded those tips on there, so I am hoping I can grind them off there and be able to save the exhaust so I can put some decent slipons on. anyway...this is just the beginning of the build. Got a long road.


I cant wait hahah.

Its been sitting outside alot. But I am going to be stripping the whole bike and repainting almost everything anyway. Replacing as much as needed ect ect.

Day 1

I didnt want to get to deep into it without a haynes manual (which is on the way now), but not bad progress for the first day.

so, I need to make a list of everything I need. which I am sure is going to grow along the way..lol.

headlight
headlight basket
LH bar controls
maybe RH also
throttle cable
gauges...but not sure about this one...are the gauges locked in with the immobilizer? or can I just get a new set?
sprockets and chain, thinking 15f and 46r DID 520 chain, is that 108 links?
I need to get the top clamps for the handlebar, not sure where to get them
air filters
tires....of course. :P
and lots of sandpaper and paint..lol

some of the wiring is cut up, I will take pics and hopefully you guys can help me figure out what I need to do to fix it.

I can only really work on it on the weekends. I often work days and nights during the week..so yeah.

But I plan on puling the motor and rear off.

looks like that section on the rear of the frame was all riveted on  [thumbsdown] ...so that will take some work repairing and replacing all of it.

oh ya...forgot to mention, I was looking at it yesterday, and I noticed that one of the 4 threaded handlebar holder things, is stripped.  [bang] So I am hoping I can just tap it. I still need to find caps for them too. I was thinking of just getting a handlebar riser kit that includes them and just using that, since I have had no luck so far getting the caps for a decent price. ohwell.

Same boat as me bro. Explore your options. Opposed to clip-ons above the triple? if you put them there you have to lower the front end. That'll help the wife out.

I am still working on the list. I should have some time to spend on it saturday, so going to figure out what else I need. I am still waiting for the haynes manual to arrive, but I am going to tear it down if its here or not.

I just won left and right controls on ebay..so I can knock that off the list. Alot of the stuff seems not to hard to get, but not those upper handlebar clamps.   [thumbsdown]

I'm pretty sure the bolt spread is different between 'soap bar' and '02 and later.

hey guys....question, the gauges on the bike are really beat up. are they linked in with the immobilizer? can I get another set of gauges or no? its an 02 monster dark.

Gauges are linked to the ecu. You'd need to disable the immobilizer by having the ecu flashed to replace the cluster.

been trying to figure out what to do about the handlebar clamps, but as usual ebay swop's in and saves me...lol I saw a auction for a parts lot for an 03 620...look at out of curiosity and its really just full of nuts and bolts and mostly just junk that I dont need.

Before I bought this bike, I built it in my head, (as I do almost all my projects) I have this vision of the frame and wheels and a couple of little things being this color. the rest will either be a satin and/or gloss black. I think this purple should really pop when its all done. I really hope she likes it. :)

Imo it's kinda like recycling. Most of us have perfectly good spares all over our garages that either aren't worth the hassle of selling or the $ isn't proper motivation to get it together. It's more fun to see the parts live on and get put to good use.

Just a little update.

Managed to pull the forks off and the the front wheel. Will pull the tires off and possibly start prepping them for painting this weekend. Not sure as I will have company this weekend...bah.

PO put sheet metal along here and riveted all up. arg. Soo...trying to decide how to best deal with it. More than likely just going to weld them up.

I will be posting a WTB thread maybe this weekend also. may and I are going to make a list of everything we need to get her back on the road.

One thing I know is the headlight is going to be an issue. I would really like to get that LSL one...but its not in the budget for now....so we are going to need the headlight, and the brackets and all that stuff. :(

current events. :)

So my birthday is coming up, and my mother decided to get me an early present.

so needed this stuff. new workbench, dremel, palm sander, respirator, some sand paper, ect ect.

So I didnt want to waste the whole weekend without working on the bike at all, so I grabbed the tank and worked on that a bit. I was a bit worried in a spot that is in the front of the seat, there was a section 3x5 I would say that looked very wavy and terrible, I was hoping it wasnt a bunch of bondo or something. Pulled out the new palm sander and went to work.....good news, the tank seems ok here....but what I found was interesting.

In the background its spiderweb, and at the bottom, an iron cross. Its not painted, but marker maybe? not sure. but weird. Ohwell.

also I noticed that that hideous brown cover on the seat was actually covering the old one. so I took it off.

got a little ADD here and got sidetracked, hehe, anyway, I had a left over 48" LED panal from an aquarium I used to have. which I mounted up with some aluminum I had laying around. It worked out great, and I now have alot more light.

quik question, I am thinking about ordering some shorty levers for her, but when I do it looks like a cable clutch lever is what comes up for the bike....but this bike has a hydraulic clutch....so how do I search for that and know that it will work? I have never had a bike with a hydraulic clutch before.

They are almost all the same from one Duc to another, the size of the pivot bolt is either "large" or "small". Yours would probably be the larger of the 2 but check to confirm you have a 10mm nut on the lever retaining pin to confirm.

Others may scoff but I would get a pair of the inexpensive eBay/China levers from the more established CN sellers like "The2Wheels"...I've used them for several hassle free years, and the MC forums (inc this one) are filled with excellent reviews of the quality/value. Chinese anodizing kinda sucks tho, so ya might wanna choose silver/clear to avoid having purple or pink levers after a year.

worked on the wheels a bit, taking off all that plastidip was a pain. Specially on the front, it was pretty thin, so it took awhile to get it all off.

Well, you could get those brackets and hope they fit.

OR, draw up the pattern on cardboard and get a local water or laser jet cutter to make a custom set for you.  Just a thunk.

I have the same micron CF pipes on my 900. They sound fantastic and even my ducati mechanic thinks they are one of the best sounding exhausts he has heard on a duc.


If you need a cardboard template for the bracket, I could probably do it for you.

Sending unit comes out the bottom, but you need to remove everything else out the top after removing the fuel filler.

They are allen head grub screws.  Well, unless the PO did something else weird.  Back them out and pop the filler out with a hammer handle.  Unless you want to keep that gorgeous custom paint on the tank you want to remove it anyway.  Before reassembly check the fuel lines and change the filter.  The lines should be SAE30R10.

A new sender will be a big part of your budget.  Better splices, maybe some fuel resistant heat shrink might work just fine.

I got the older type and the wires broke at the epoxy at the end. I said screw it because I knew the light came on about 150 miles and then about another 25-30 to empty. Just make sure you get gas every so often and it's a done deal.

thats the chain adjuster.

what I think happened is that the adjuster got striped and thats how he "fixed" it. however, I have already recieved new ones for 35 bucks. Yup..35 bucks, how he could put in the time and effort and make that mess, and I took 5 mins and got a newish set for 35 bucks is beyond me. ohwell.

anyway.....bad news, bike budget is on extreme hold....I still plan on putting in as much labor as I can. But unfortunately the house is in dire need of new A/C unit. Mine is 15 years old, we have been "patching" it...but today was it. So some time this week we will have to figure out a way to get a new one. finance or something.  [bang] I guess I should be thankful that it lasted as long as it has, however I had hoped it would survive till the end of summer. Unfortunately I cannot live without an A/C, well I can...but, the little lady cant really, and my reef tank is to touchy about temp changes. It wont be able to endure a florida summer without A/C....and I have to much money into this tank to give it all up.

soo...I would was hoping to get this done by mid summer....but doesn't look like it now...however...it will be done. I dont give up so easily on stuff like this...and I am not going to quit this bike....I know there is an amazing bike here....and it will be back and happy again. :)

maybe you've already talked about it in the thread and I missed it, but what is your over all vision for this bike? having it "done" on paper helps in several ways, mainly keeping the sunk cost down or avoiding regret. You can make the "right" compromises that way. I didn't really have that, so I ended up spinning my wheels and throwing a ton of cash at my build that literally ended up wasted, buying parts that caught my eye then realizing there was something different I wanted to do or that they wouldn't work at all. Other ppl here really benefited from that fly by the seat of my pants mentality in the classifieds at my expense, lol. (mainly Nibor haha) And probably still will.

If you're planning to DIY the paint work be doubly confident in your abilities and time restraints to do it well or you'll pay again to have it done right. Were it me, I'd budget some cash for paint or powder coat of the: frame and wheels at least. My tank, I found one that was in brand new, less than 600 miles condition minus a golf ball sized dent I was able to pull out 75% of for $177, which made way more sense than paying big $ for a professional paint and prep job.

besides the headlight, I dont need anything else really.

I mean ya sure I need tires, chain and sprockets, get the ecu reflashed, some gauges, stuff like that, but overall its about there. The rest of it is just labor and putting it all back together.

Nothing fancy I assure you, it will look nice, and mostly stock. But definitely not a show piece or anything.

So the tail light is mounted to a bracket that's mounted to the seat? Sorry it's tough to tell on my phone. I'd worry about damaging the light when you r&r the seat or ride 2up.

If you were to weld in fillers, since you're patching the rivet holes and all that, might as well powdercoat the frame. I did mine. I love it.

may and I are under the weather this weekend...most been chilling in bed. Was doing some poking around on ebay, and finally found a decent 5.5 900ss wheel for a reasonable price, so I picked it up. Got a cush drive with it as well.

also...may and I are going to be visiting with her family for the next couple of weeks...so doubt any progress will be made on the bike. But I will try.

I'd be interested...I have a new one cuz it was pretty cheap from Ducati ($20) but I'd like something in alloy to tidy up my Supanova tail light wiring.

Why are you putting a 190 rear tire on? My S2R1000 has a 180. Just seems odd for a 620

first layer of paint.
gloss black, after a week of curing, I will put on the second layer, which will be the chrome, then another week of curing, and then the finale layer, the anodized purple.

I am just doing the rear wheel for now to see how it turns out. If it goes well, and I am satisfied with the result, I will do the front wheel and frame, and then start to put the bike back together.
