okay so thanks to my sub par wiring ive gone and melted some fuses... the 15 amp that does the lights and stuff and the 30 amp master. the 30 amp fuse also melted part of the fuse box and the contacts to the 30 amp master fuse. i decided to try and just throw in a new fuse and hoped that would work. the bike wouldnt start (05 620) in fact the gauges wouldnt sweep and no f.i. sound. well its pretty obvious i did some damage. however.. the imm. light still blinks, is that part of the master fuse? if its blinking then shouldnt the rest of the dash also work? Im hoping i can just replace the whole fue box and be done with it. anything else i could have make the beast with two backsed up after those fuses malted?

got it figured out...that sad trombone must have done it!. the melting wasnt enough to cause the terminals to burn out and the fuses are all working, when i got home i checked them with my test light and they all lit up. i noticed after connecting the test light with the negative post on the battery i heard a clicking sound coming from the two relays near the battery. swapped the relays around but the clicking sound continued so it wasnt the relay but whatever is under the relays that was making the sound. i also noticed my gauges started sweeping strangely and off position. something wasnt right.... upon disconecting the test light the clip contacted both the post and the negative wire and the fuel pump kicked on and gauges swept! damn it im an idiot [bang] the battery cable just wasnt making a good contact with the post due to some corrosion. cleaned it up and reconnected and fired right up. [thumbsup]

update...still having issues! so the 30 amp master fuse located in the fuse box is still melting, it not blowing just melting, i pulled the box and looked at the wires behind it, they are also getting very hot of course. im not looking at it right now but the wires that comes out of one side is a thick red with yellow stripe, and the other side is a double red wire that has one if the wires running into another fuse terminal in the back of the box and the other running back into the harness. The only thing that seems to have stpped the fuse melting is a higher fuse i.e. a 40 amp. Im not to keen on putting a 40 amp fuse in where it should be a 30. Where do those wires that run to the main fuse come from? dont really want to cut open the harness to track it down.

Have you checked all your grounds and connections?

It sounds like you have a resistance issue.

Did this start after you installed that headlight?

Don't be surprised to find melted insulation up there too.

Is this the headlight you got from my friend? I know for a fact they were working on his bike without a problem before he removed them. Hope you sort it out.

I'm fairly certain it is just a bad connection causing a bunch of resistance.

He doesn't have much choice if he wants to keep his wiring harness. ;D
