mainly I need the accuracy.

What I really need is a 16 inch bow hot wire, but they are spensive.  :P Ill just have to make do.  Plus I'm cursed with impatience, I started rushing and taking short cuts.  I need to learn to not do that.

SO today I will be hand filing on my frame.  [coffee]

I'm more accurate with a cheese grater and sand paper than a knife.

You know you can use bondo  if you mess up....right?

It eats polystyrene.

I will be capping it with fiberglass (epoxy) and then do a final sanding and bondoing. I just want to get it right the first time.

cut to length and laminate it for height and bondo away. ;)

A 2 foot by 3 foot by 1 foot piece was 12 dollars, thats why.  :P

I wanted something else, but that was all my local foam house had.

but boy you're impatient. ;D

Being able to smooth the plug up, by filling and priming, before making the mold would have saved you a lot of time on the back end.

I am, the polystyrene will be capped with fiberglass and then then sanded to make the final plug. the mold will be cast off the fiberglass surface.

Be careful to go slowly when laying the glass on the foam.

Thick layers of composites create lots of heat which could melt the foam before it sets up, or cause things to move.

There are resins that will allow you to add layers without sanding in  between and reduce the heat issues.

That is a resin though, I cannot tell if polystyrene will hold up to it.

What are you planning on using?

Does all fiberglass not require a resin?

yes i have to use a resin, but it has to be epoxy based.

polyester resins will dissolve the styrene in the foam

Im approaching this like I'm building a polystyrene surfboard.
